Yes. Challenge coins are routinely made in custom shapes, so the outline can follow any design rather than being round, and there is no additional artwork cost for shaping it.

Shapes we produce regularly include badges and shields, arrowheads and spearheads, dog tags, aircraft and ship silhouettes, state outlines, sword and blade forms, unit crests cut to their own outline, bottle openers, and geometric forms such as hexagons, shields and pentagons.

Custom shapes work best when the shape carries meaning. A department badge cut to the badge outline, a squadron coin in the silhouette of its airframe, or a state outline for a statewide agency reads instantly in a way a round coin doesn’t. Shape for its own sake tends to look less considered than a well-designed round coin.

Two practical points apply. A custom outline usually adds cost, because the die is more complex than a standard round. And very thin extremities, meaning narrow points and slim projections, are the weak spot in any shaped coin, so a designer will often thicken them slightly during the design stage.

Shaped coins can still take any plating, enamel and finish you’d apply to a round coin.
